Die casting is a cost-efficient method to form cast products of for example aluminium, zinc, magnesium and copper-based alloys [1-3]. The casting process allows high rate manufacturing of a wide range of thin-walled and complex shaped products, typically 100 castings per hour. During a die casting cycle, molten metal is forced into an internally cooled mould. The peak metal pressure during the injection can exceed 70 MPa. The liquid metal flows with high velocity during injection and provides rapid filling of the die cavity, typically within milliseconds. When the casting has solidified, the die opens and the casting is ejected. Subsequently, the die may be externally cooled and lubricated by spraying. When casting brass, the die is normally preheated to a temperature within the range of 300-350°C, and the entrance velocity of the melt is typically within the range of 1-10 m/s. Hot work tool steels, such as AISI H13, H20, H21, or H22, are frequently used as die materials.
Thermal fatigue cracking (or heat checking) is an important tool life-limiting failure mode in die casting moulds especially when casting copper-based alloys, since the temperature of the melt is high, about 970°C [1-3]. The cracking is caused by the cycling of stress, strain and temperature in the surface of the die through the thermal cyclic nature of the casting process. This damage is often observed as a network of fine cracks on the tool surface. The crack network degrades the surface quality of the tool and, consequently, the surface finish of the cast products, and may eventually cause rejection of the casting. In addition to thermal fatigue cracking, gross fracture, erosion, corrosion and local adherence of the casting alloy to the tool (soldering) are other important failure modes, which limit the life and performance of die casting dies.
